Inside Look: Tesla's Austin Gigafactory Faces Environmental Concerns

We took a tour of the factory where Tesla is building its new Model X

Over the past decade Tesla has grown from ambitious upstart into a global leader in electric vehicles. Its Model S sedan has set a performance benchmark for competitors looking to enter the segment, and today it will sell its first Model X sports utility vehicle.

Both cars are made in a factory in Fremont, California. As you might expect from an Elon Musk-run company, Tesla's factory is one of the most advanced automotive production facility in the world. It's equipped with more than a hundred robots.

This week, Business Insider made our way over to Silicon Valley and took a tour of the Tesla Factory. Tonight we'll be at the delivery  of the first Model X,  so check back for coverage. Here's the factory:

The Tesla Factory is situated on 370 acres of land in Fremont, California.

The Tesla Factory spent the first 20 years of its life as a General Motors assembly plant until it was shut down in 1982. In 1984, the plant reopened as NUMMI or New United Motor Manufacturing Inc.

NUMMI was a joint venture between GM And Toyota that assembled vehicles for both automakers. It also allowed GM to study Toyota's legendary "lean manufacturing" methods.

The NUMMI joint venture ended 2009 which allowed Tesla to swoop in and purchase the plant in 2010.

Believe it or not, this is the last remaining major car factory in the state of California.

As we pull up to the Tesla Factory, we are greeted by a row of the company's Model S electric sedans having their batteries topped off at SuperCharger stations.

Nearby, brand new Model S cars sit outside the Customer Delivery center.

Eventually, we make our way inside the massive production facility. It occupies 5.3 million sq. ft. of manufacturing space.

How do people get around the massive factory floor? Bicycles!

Just inside the factory entrance is a row of Tesla's prototypes.

They range from this wood composite mockup of the Tesla Roadster used for wind tunnel testing to...

... the first mockups of the Model S.

Here's "Red Alpha." It was the first drivable Model S prototype. Tesla say they spent roughly $2.2 million on the prototype.

Ever wonder what a Tesla Model S looks like without its body? Well here it is.

Here's the front motor.

Entering the production portion of the factory, the immediate impression any visitor gets is that everything is very clean and neatly organized.

As the tour continued we made our way to Tesla's massive Schuler press. It's seven stories tall and is responsible for stamping out Tesla's aluminum body panels.

Tesla claims the press is the largest machine of its kind in North America.

There are racks upon racks of panels awaiting assembly.

The Tesla Factory is comprised of two main production lines. Currently, Line One is dedicated to the Model S, while Line Two is responsible for the Model X.

This Model S is beginning to take shape.

While this one just went through a quality control inspection of its welds.

These cars are fresh out of the paint shop.

Battery packs!

These robots are putting together Tesla's electric powertrain.

A sea of electric motors.

These are the smaller of the two motors Tesla offers.

This one is headed for a Model X.

I spy a Model S under wraps.

Here, a robot called Mystique is picking up a Model S. The factory's large robots are named after characters from Marvel's X-Men.

Two of the coolest robots in the factory work in tandem with each other. They are called Wolverine and Iceman.

Here's how they work. As this Model S approaches the robots...

Wolverine activates.

It lifts the car up and rotates it 180 degrees.

At which point Iceman activates and receives the car from Wolverine.

Iceman then turns the car another 180 degrees — allowing it to continue down the production line.

In all, the Tesla production line deploys more than 150 robots.

However, not all of the of the Tesla is made by robots. The plant actually employs a few thousand people.

Many parts of the car, such as the interior trim, must be installed by hand.

This Model S is awaiting its interior.

There's nowhere to sit!

And Voila! A complete Model S.

However, the work is not done for the factory. The completed cars have to be sent to the dynamometer to gauge power output and then be prepped for delivery.

In all, Tesla produces roughly 1,000 Model S sedans a week with Model X production ramping up in the near future.

Factory Tour: An inside look at the Tesla Fremont factory production line [Video]

I've been lucky enough to have taken three Tesla factory tours at their sprawling production facility in Fremont, California. Each visit was an incredible experience, I was awe struck. Seeing, first-hand, how a Tesla Model S is made is something every Tesla owner (and future owner) should experience. From seeing the desk of Elon Musk smack in the middle of all the workers to watching Tesla's Chief Designer Franz von Holzhausen carefully inspecting each car, I was impressed with the level of attention, precision, and quality control that each Tesla staffer displayed during my factory tours. No one was allowed to take any photos or video once inside. That is... until now.

Major kudos go to the folks at CNET Roadshow* who were given special access to film the Tesla Motors  [NASDAQ: TSLA] production line in Fremont. CNET reports, " If you've ever seen a Model S or a Model X on the road, this is where it came from. This is Tesla Fremont, the factory that was formerly a joint effort between Toyota and General Motors. Called NUMMI (New United Motor Manufacturing, Inc.) the factory was, at its peak, valued at $1.3 billion dollars. After its bankruptcy in 2008, Tesla snatched the place up for just $42 million."

Although there is also a smaller, final assembly plant in Tilburg , Netherlands (for the European market), Tesla's U.S. based Fremont factory: "now produces all of Tesla's current production cars, and soon will ramp up to start producing the Model 3, as well. At its peak, more than 500,000 cars per year rolled out of here, the kind of numbers Tesla is going to have to achieve to deliver all those Model 3s on time."

Check out the 1,200 pound battery pack lifted by robots and carefully screwed in place by hand (see above). Tesla Model S  components, mostly aluminum, are stamped and assembled in-house like nearly all parts of the car. C hassis are carried high above the factory floor while ongoing work is carried out by factory workers and over 200 tireless robots. My recommendation: if you get a chance to make the Tesla factory pilgrimage, please go. You'll be dazzled. One possible side effect — you might want another Tesla. Tesla Factory Tours & Parties

Tesla now has three Gigafactories around the world. There is one running in America in Nevada, California and Buffalo, New York, as well as one in Shanghai, China. On top of that, Tesla has it’s first factory in Freemont, California, which is not a “Giga” per se, but still one of their most important factories!

The newer two Gigafactories are in Austin, Texas, and Berlin, Germany. Both of which are due to open in the first half of 2022.

One of the questions most people have about Tesla’s Gigafactories is – Can I get a tour of a Tesla factory?

Unfortunately, Tesla does not provide regular factory tours at any of their Gigafactories. However, under exceptional circumstances, people have gotten in to tour their factories.

Giga Berlin Factory Tour & Party

The most recent example was at Giga Berlin, on the 9th October 2021 where Tesla threw a huge festival and party, and provided tours at the not yet complete Gigafactory.

They revealed a lot of new technology during the factory tour including 4680 cells and structural packs, Giga castings, new LED lights and much more. It was a rare chance for Berlin locals to get a look at the electric revolution that Tesla is currently leading!

Giga Texas Factory Tour & Party

Likewise, Elon Musk has stated that a Giga Texas Grand Opening Party along with factory tours, is also on the cards. And many believe it is slated for either March or April 2022.

Tesla Fremont Factory

Most Tesla factory tours have happened in their Freemont factory, however, it is still not something you can book easily.

Usually, it is some Youtube celebrity accompanied by Elon Musk or a major media outlet that gets the factory tour, but you never know your luck. If you live close by and purchase a Tesla, be sure to ask the delivery center and maybe you can find a way inside!

Giga Nevada Factory Tour

Again, Tesla rarely lets anyone take a factory tour at Giga Nevada, but some media outlets have managed to get inside. Of course, Tesla has to keep a lot of their technology secret, and a factory floor is not the safest place in the world, so it is kind of understandable.

Giga New York Factory Tour

The long-forgotten New York Giga Factory 2 in Buffalo is also important to Tesla, producing solar roof tiles and other automotive parts for the company. Again, it is almost impossible to get in, but here is a video we found showing a lot of the factory operations.

Tesla to start offering regular tours of Gigafactory 1, Panasonic to hold event/tour

Tesla has been able to turn its manufacturing plants into some kind of attractions. The company offers regular tours of its Fremont factory for Tesla owners to see where their cars are coming from and i t even pushed an “industrial tourism” bill that would have enabled out-of-state buyers to pick up their cars at the factory .

Now, Tesla also plans to open up Gigafactory 1 in Nevada for regular tours.

The company already conducted some planned tours of the plant last year to inaugurate the first phase and earlier this year for a select few people in the investment community, but otherwise, the plant has been mostly inaccessible to Tesla owners and their friends.

As part of the latest round of the referral program , owners who referred one or more people to buy a Model S or Model X received access to a Gigafactory tour for themselves and up to 3 friends.

Since that was the first level of prizes in the referral program, thousands of people likely won and thousands more should get to visit the Gigafactory in the coming months.

As we recently reported, thousands of employees are now working at the battery factory .

Panasonic is also looking to hire a lot more and they are using tours of the factory to attract candidates. Here’s a video of a recruiter inviting people to a special event with tours of the plant scheduled for September 13:

Interestingly, they are referring to the plant as the ‘Panasonic Gigafactory’. Tesla has always called it a ‘Tesla Gigafactory’ or ‘Gigafactory 1’. Panasonic has operations on the site and it is Tesla’s main partner in the project, but the automaker owns the land and manages the facility which in turn houses several suppliers like Panasonic.

Tesla wants to bring the Semi to Europe – but not before 2026

The Tesla Semi was turning heads at the IAA Transportation in Hanover. Long queues were the order of the day in front of the electric truck from the US. It even stole German electric trucks the show a little. A Tesla manager made it clear that the market launch is on the horizon. But that will take another two years.

You first have to find the Tesla Semi. It is crammed into the corner, standing at the edge of Hall 12 – right next to Volkswagen Commercial Vehicles, which has a much larger stand. And MAN is not far away, either. Nevertheless, there were queues in front of Tesla’s battery-electric truck. Getting into the driver’s seat took some time. The queues in Hall 11, where the test drives take place, were even longer. If you want to get into the passenger seat and take a ride, you might have to wait a few hours.

Fritz-Gerhard Hamann is no exception. The medium-sized German haulage company from Holzminden (seven articulated trucks and 18 swap body trailers, three of which are already electric) pre-ordered a Tesla Semi in 2019. He paid a deposit of 17,000 euros at the time. Now, he wants to get into the truck and find out when it will be delivered to Europe. Many visitors at the trade fair asked themselves the same question – not only haulage companies but also engineers from other manufacturers. They all want to take a closer look at the electric truck and find out how Tesla has managed to be 65 per cent more efficient than comparable diesel trucks with a full payload.

Dan Priestley gave a highly acclaimed presentation on Tuesday evening at the IAA. He is head of truck development at Tesla – and appears very modest. At the beginning of his keynote speech, he praised the other manufacturers, particularly for their rapid development of electric trucks for short, medium and long distances. ‘The OEMs have done a great job,’ the Tesla manager said. He then got going and unpacked the information about the Semi – and made one thing clear: “We want to be a part of it.” In his 15-minute presentation (video below), Priestley emphasised the competitiveness of the Tesla Semi and commented on the European launch.

Here are the most important statements:

• Market readiness of the Tesla Semi: Priestley stressed that the Tesla Semi is already in use in North America and achieves a range of 800 kilometres per charge. Most of the vehicles are part of PepsiCo’s Californian fleet . According to Priestley, the long range disproves the argument that electric trucks are unsuitable for long journeys.
• Cost and efficiency benefits: Tesla designed the Semi from the ground up as a battery-electric vehicle to reduce costs and maximise efficiency. Priestley highlighted that the Semi could undercut diesel trucks in terms of operating costs by significantly improving battery weight and, therefore, reducing cost per kilometre.
• Charging technology: The Semi is equipped with proprietary megawatt charging technology that enables fast charging, ensuring the vehicle is idle for as little time as possible. Tesla has already conducted test runs with customers such as PepsiCo, where a Semi has driven over 1,700 kilometres in a 24-hour operation, Priestley said, adding: “We will make sure that customers get the charging solutions they need – such as depot charging like PepsiCo or something similar to the Supercharger network.”
• Robust performance: Priestley also emphasised that the Tesla Semi has been tested in extreme conditions – from steep climbs in California to freezing temperatures in Alaska. These tests prove that the Semi is also suitable for demanding European routes.
• Future plans for Europe: This was probably the part of the presentation that the audience was most interested in. Priestley made it clear that Tesla wants to introduce the Semi in Europe. The truck will be adapted to European regulations and market requirements. However, the debut is not expected before 2026. Production capacity at the factory in Nevada, which is still under construction, will be expanded to more than 50,000 vehicles per year by 2026. It is precisely this mass production that should enable a significant reduction in costs. During a visit to Grünheide in mid-March, Tesla CEO Elon Musk also discussed the plant as a future Semi production site.
• Compliance with strict efficiency criteria: Tesla aims for an extremely low energy consumption rate of 100 kWh per 100 kilometres, making the Semi one of the most efficient electric trucks. Fun fact: during its European tour with the eActros 600, Daimler Truck achieved an average fuel consumption of 103 kilowatt hours per 100 kilometres over the entire tour. That corresponds to a diesel consumption of around 10 litres per 100 kilometres – normal diesel trucks need around 25 litres.
• Easy maintenance: Another advantage of the Tesla Semi is its high level of reliability. Priestley emphasises that 95 per cent of the current fleet has an uptime without major breakdowns, and repairs can usually be carried out within 24 hours.

Dan Priestley presented the Tesla Semi in Hanover – naturally – as an innovative and economically competitive solution for the European market. Tesla plans to further advance the electrification of heavy goods transport and reduce costs through vertical integration. In addition to fuel consumption, the payload will be the decisive factor. In conclusion, Priestley said: “We are looking forward to bringing the Semi to Europe.”

The fact that the Americans will still need some time to adapt the Semi for the European market is good news for the domestic industry. As with the eActros 600, it can bring competitive products to the market sooner. Of course, all players know that Tesla should not be underestimated. And so many logos could be seen on the jackets and waistcoats of onlookers around the Semi. From MAN to Daimler Truck to Iveco. Because they all know that when Tesla comes, it’s coming for real. And they obviously want to be prepared for it.

That is also important, as Fritz-Gerhard Hamann confirms: “If it’s true that the Tesla Semi only needs one kilowatt hour per kilometre even when fully loaded, then that would be sensational.” He is sticking to his pre-order, even though he has only “driven a mini lap.” However, Hamann is not entirely rational either. “I’ve been driving a Tesla since 2015; the whole family drives Teslas. We even have a Roadster.” So the situation is clear.
